Troubleshooting Ride-Along: Should There Be Water in the Pan Under My AC?

The short answer?

No.

That big pan underneath your indoor air conditioner is there because somebody decided it would be nice to have a backup plan before water comes through your ceiling.

Ideally, it spends its entire life completely dry.

But this call in The Trails in Ormond Beach was a weird one.

Every couple of days, the pan underneath the air handler would fill with water.

We checked the drain.

We checked the coil.

We checked the pan.

We tried to recreate the problem.

Everything worked.

And then a couple of days later…

Water in the pan again.

Awesome.

Customer Complaint

“The pan underneath my AC keeps filling with water.”

This was July in Ormond Beach, Florida.

Which is relevant.

July in a Florida attic isn’t exactly a climate-controlled laboratory.

It’s more like crawling into someone’s oven while wearing work boots.

The customer’s air conditioner was cooling, but every couple of days enough water would accumulate in the secondary pan underneath the air handler to become a problem.

And that’s not normal.

The pan is there for emergencies.

It’s not supposed to be part of the normal drainage system.

So water was getting there somehow.

Our job was to figure out how.

What Is That Pan Under My AC Anyway?

Your air conditioner makes water while it cools your home.

That’s completely normal.

The cold indoor coil removes moisture from the air. That moisture becomes liquid water, falls into a small pan inside the AC, and leaves through the condensate drain.

Normally:

AC makes water → primary pan catches it → drain carries it outside.

The large pan underneath the entire air handler is the secondary pan.

That’s the backup.

If water escapes the AC for some reason, hopefully the secondary pan catches it before your ceiling does.

So yes, there’s a pan underneath your AC.

No, that doesn’t mean there should normally be water in it.

What We Checked First

We started with the obvious suspects.

Was the condensate drain clogged?

No.

Was water draining normally?

Yes.

Was the indoor coil freezing?

No.

Was the primary drain pan overflowing?

No.

Was there an obvious leak from a drain connection?

No.

Could we see water being carried off the coil and going somewhere it shouldn’t?

No.

We ran the system.

We tested it.

We watched it.

Nothing.

And yet we knew the customer wasn’t making this up.

Every couple of days there was water in that pan.

This was basically our mini-split call all over again:

“I swear it was doing it.”

We know.

We believe you.

Unfortunately, the air conditioner would also like to present its side of the story, and apparently its official statement was:

“No comment.”

Trying to Make It Happen

We tried to recreate the conditions.

That’s important.

Finding a dry pan during a service visit doesn’t prove that it wasn’t full two days earlier.

So we weren’t interested in looking at it once and saying:

“Looks dry to us.”

We ran the equipment and looked for any path that could put condensate into the secondary pan.

We couldn’t make it happen.

The AC drained normally.

The coil wasn’t frozen.

Nothing was obviously overflowing.

But we did notice something else.

The air handler itself was sweating.

A lot.

Wait. The Outside of an AC Can Sweat?

Absolutely.

And we’re back to the cold-glass-of-iced-tea lesson.

Put a cold glass outside on a humid Florida afternoon and water forms on the outside.

The glass isn’t leaking.

Moisture in the air is turning into liquid water when it reaches the cold surface.

The same thing can happen to HVAC equipment.

The air handler contains very cold air and a cold evaporator coil.

It’s sitting in an attic.

And on this call, that attic was extremely hot and humid.

If the temperature of the air handler’s outer surface falls below the dew point of the surrounding attic air, moisture can form on the cabinet.

In normal-person language:

Cold AC + ridiculously humid attic = sweating.

And this air handler was sweating profusely.

What We Found

This is one of those calls where “What We Found” needs an asterisk.

We never caught the air handler producing enough condensation to recreate the pan-filling event while we were standing there.

We couldn’t point to a stream of water and say:

“There it is.”

But we had eliminated the obvious drainage and freezing problems, and we had something significant happening right in front of us:

The air handler cabinet was sweating heavily.

Given the July attic conditions, we believed the temperature and humidity in the attic were allowing condensation to form on the cold air handler cabinet.

Over time, that moisture could drip into the secondary pan.

Not enough to fill it immediately.

But over a couple of days?

That fit what the customer was experiencing.

Still, it was a theory based on the evidence.

Not something we were going to pretend we’d proven beyond doubt.

Then the Customer Tried Something

The customer began running an attic fan.

That changed the attic conditions.

And the water problem stopped.

That was a pretty significant clue.

Nothing had been changed on the AC.

We hadn’t replaced the coil.

We hadn’t replaced the drain.

We hadn’t rebuilt the air handler.

The customer changed the environment around the equipment.

And the secondary pan stopped filling.

That strongly supported what we had suspected:

The attic temperature and humidity—and therefore the dew-point conditions around the cold air handler—were contributing to the condensation.

Sometimes the air conditioner isn’t leaking.

Sometimes the air conditioner is basically the iced tea.

What We Ruled Out

We couldn’t find evidence of a clogged condensate drain.

The primary drainage system was operating normally.

The coil wasn’t freezing.

We couldn’t recreate an overflowing primary pan.

And we couldn’t find an obvious drain connection dumping water into the secondary pan.

What we could see was an air handler sweating heavily in a hot, humid Ormond Beach attic in July.

Then changing those attic conditions stopped the symptom.

That’s meaningful evidence.

What We Did

There wasn’t a failed AC component for us to replace.

And that’s important.

It would have been very easy to start replacing things because:

“Well, water has to be coming from somewhere.”

Instead, we tested what we could test and told the customer what we actually knew.

The customer operated the attic fan.

The sweating problem subsided.

And the secondary pan stopped repeatedly filling with water.

Sometimes troubleshooting ends with a replacement part.

Sometimes it ends with understanding the conditions causing the problem.

Before We Left

The air conditioner was cooling normally.

The primary condensate drain was working.

The coil wasn’t frozen.

There was no obvious internal overflow.

The unusual condition we observed was significant sweating on the outside of the air handler.

And when the attic conditions were changed, the recurring water problem stopped.

The Verdict

Should there be water in the pan underneath your AC?

Normally, no.

On this call in The Trails in Ormond Beach, we couldn’t recreate an internal AC leak or drainage failure.

What we did find was an air handler sweating heavily in a hot, humid July attic.

Based on the evidence, we believed attic temperature, humidity and dew-point conditions were allowing moisture to form on the cold cabinet and eventually drip into the secondary pan.

Then the customer started running an attic fan.

The problem stopped.

Does that mean we can say with absolute certainty that every drop of water came from cabinet condensation?

No.

We didn’t watch two days’ worth of water accumulate.

But troubleshooting isn’t about pretending to know more than the evidence tells us.

Everything we observed pointed us in that direction, and changing the attic conditions stopped the problem.

We’ll take that over replacing perfectly good parts until something works.

Other Reasons There May Be Water in the Pan Under Your AC

This is where this particular symptom gets interesting.

Because we’ve seen water in secondary pans caused by problems ranging from extremely simple to extremely expensive.

The main AC drain may be clogged

This is probably the first possibility most homeowners think about.

If the normal condensate drain becomes restricted, water can back up inside the AC and eventually end up in the secondary pan.

Sometimes clearing the drain solves it.

Sometimes what looks like a clogged drain turns out to be something else entirely.

We’ve learned to keep going until the water tells us its story.

The drain may not be trapped properly

We’ve seen this cause serious water damage.

Some air handlers require a properly installed and filled trap so condensate can drain while the blower is running.

A PVC pipe connected to the AC doesn’t automatically mean the drainage system is correct.

We’ve seen missing traps.

We’ve seen traps emptied by Shop-Vacs.

And we’ve seen ceilings damaged because the AC couldn’t drain properly.

The air handler itself may be sweating

That’s what we believed was happening on our Ormond Beach call.

Cold equipment sitting in extremely hot, humid air can develop condensation on its outer surfaces.

Damaged insulation, air leakage around the cabinet or unusually humid attic conditions can make the problem worse.

And because the secondary pan sits directly underneath the equipment…

Guess where that water goes?

The coil can be installed incorrectly

And now we get to one of the uglier ones we’ve found.

On another call, water kept ending up where it didn’t belong.

The drain wasn’t the real problem.

The evaporator coil itself had been installed improperly.

The coil and pan assembly wasn’t pitched correctly toward the drain.

Instead of water naturally flowing where it was supposed to go, it was running backward and getting into the insulated jacket of the air handler.

That’s a very different problem.

And unfortunately, it isn’t a bottle-of-vinegar repair.

Correcting it requires pulling the coil and reinstalling it properly.

That’s significant labor and can become an expensive repair.

Same symptom:

“There’s water in the pan under my AC.”

Very different afternoon.

The primary drain pan can leak

The pan inside the AC that normally catches condensation can crack, deteriorate or develop a problem around its connections.

Now water never gets the opportunity to enter the drain correctly.

The secondary pan catches it instead.

A frozen coil can thaw

If the indoor coil freezes, eventually all that ice melts.

That’s potentially a lot of water arriving at once.

If you find water in the secondary pan after the AC has been frozen, the water may simply be the aftermath.

Then our real job is figuring out why the coil froze.

A drain connection can leak

Sometimes the drain pipe is completely clear.

Water just isn’t making it into the pipe.

A leaking or poorly installed connection can allow condensate to escape before it enters the drain.

Same wet pan.

No clog whatsoever.

The secondary pan can have its own problem

The backup pan can rust, crack or leak.

Which gives you a water problem inside the thing installed to protect you from a water problem.

HVAC enjoys irony.

The water might not be from the AC

Especially in an attic.

Roofs leak.

Plumbing leaks.

Water travels.

We’ve even dealt with water originating from an upstairs AC and showing up in the ceiling of the apartment below.

Finding water in the secondary pan means we absolutely investigate the AC.

It doesn’t give us permission to assume the AC put it there.

Don’t Just Empty the Pan and Reset the AC

If a float switch shut your system off because the secondary pan filled with water, emptying the pan may get the AC running again.

That doesn’t mean you fixed anything.

The important question is:

Why did the water get there?

Maybe the drain clogged.

Maybe the cabinet is sweating.

Maybe the coil froze.

Maybe the coil was installed incorrectly.

Maybe there’s a drainage problem.

Maybe the water came from somewhere else.

Those range from a relatively simple correction to pulling and reinstalling an evaporator coil.

That’s a pretty good reason not to diagnose the problem based solely on the puddle.

What This Means for You

That pan underneath your air conditioner is there for protection.

Ideally, it stays dry.

If you find water in it, take a picture before you remove the water.

Look above it.

Where is the water dripping from?

Is the outside of the air handler wet?

Is there ice?

Is the AC still running?

Did a float switch shut it off?

Those observations can be incredibly useful by the time we arrive.

Because sometimes the system does exactly what the air handler in The Trails did:

Behaves perfectly while we’re watching.

And we believe you anyway.

Our job isn’t to prove that the water wasn’t there.

Our job is to figure out how it got there.

Because:

“There’s water in the pan underneath my AC”

is the symptom.

It still isn’t the diagnosis.
