Troubleshooting Ride-Along: Why Is My Air Handler Sweating?

Location: Palm Coast, Florida
Complaint: Water and condensation forming on the outside of the air handler in the garage.

Today’s homeowner has water on the air handler.

Not pouring out of it.

Not a backed-up drain.

Not a frozen coil melting everywhere.

The outside of the cabinet is sweating.

And since water around an air conditioner generally gets everybody’s attention, we’re here to figure out why.

The air handler is in the garage.

We inspect the equipment.

Then we learn one little detail:

They leave the garage door open all the time.

Ah.

Welcome to Florida.

First: Is the AC Actually Leaking Water?

This distinction matters.

A leaking condensate drain and a sweating air handler can both produce:

“There’s water around my AC.”

But they’re completely different problems.

We checked the condensate system.

Drain working.

No overflowing drain pan.

No obvious frozen coil.

The water wasn’t coming out of the air handler.

It was forming on the outside of it.

That’s condensation.

Think About a Glass of Sweet Tea

Take an ice-cold glass outside in Palm Coast in August.

Give it a minute.

The outside gets wet.

There’s nothing wrong with the glass.

Water isn’t leaking through it.

The moisture is coming from the air around it.

Your air-handler cabinet can do exactly the same thing.

Inside that cabinet we’re moving cold air.

The metal cabinet becomes cold.

Now surround that cold cabinet with warm, moisture-loaded Florida air.

Eventually the surface temperature falls below the dew point and:

Congratulations. Your air handler is now a giant glass of sweet tea.

And Then We Opened the Garage Door

Well, technically the homeowner did.

Regularly.

For extended periods.

That changes the environment around the air handler dramatically.

With the garage closed, the air inside may still be warm and humid.

But leave that giant door open and we’re essentially inviting outdoor Florida air to come hang out with one of the coldest surfaces in the garage.

The AC is trying to keep the inside of the house cool and dry.

It is not trying to air-condition Palm Coast.

Unfortunately, Palm Coast has now entered the garage.

But We Still Check the Equipment

This part matters.

We don’t look at an open garage door and immediately say:

Found it! Bye!

Because excessive cabinet sweating can also be made worse by actual HVAC problems.

We still want to inspect things like:

  • airflow
  • filter condition
  • evaporator coil
  • blower operation
  • cabinet insulation
  • air leakage around the cabinet
  • duct connections
  • drain operation
  • supply-air temperature
  • indoor humidity

If poor airflow is making the air handler unusually cold, that can increase the problem.

If cabinet insulation is damaged, that can contribute.

If humid garage air is being pulled through gaps around the cabinet, that’s worth correcting.

So we still troubleshoot.

In this case?

The system was operating normally.

The big problem was the environment surrounding it.

Close the Garage Door

Sometimes the HVAC solution is remarkably sophisticated.

Ready?

Close the garage door.

Seriously.

Before we start wrapping equipment, changing blower settings, selling dehumidifiers, rebuilding ductwork or performing ceremonial HVAC dances around the air handler:

Let’s stop continuously feeding hot, humid outdoor air into the garage.

Then see what happens.

“But We’ve Always Left It Open”

Sure.

And conditions aren’t identical every day.

Outdoor temperature changes.

Humidity changes.

AC runtime changes.

Dew point changes.

A cabinet that doesn’t sweat noticeably one afternoon may be dripping the next morning when the surrounding conditions are different.

That’s why homeowners sometimes tell us:

“It only does it sometimes.”

That makes perfect sense.

Condensation depends on conditions.

Why We Don’t Immediately Blame the Air Handler

This is one of those situations where replacing parts isn’t going to solve physics.

New capacitor?

Still humid.

New blower motor?

Still humid.

New thermostat?

Still humid.

New air conditioner?

Guess what?

The new one makes cold air too.

If we install another cold metal cabinet in the same humid environment without addressing why condensation is occurring, we may end up having the exact same conversation.

The Palm Coast Verdict

Complaint: Air handler sweating heavily in garage.

Drain problem: No.

Equipment operating normally: Yes.

Major clue: Garage door routinely left open.

What was happening: Warm, humid Florida air was surrounding a cold air-handler cabinet, allowing condensation to form on the exterior surfaces.

First recommendation:

Keep the garage door closed.

Not exactly our most profitable repair.

But considerably cheaper for the homeowner.

The Bigger Lesson

Water around your air handler doesn’t automatically mean the AC is leaking.

Sometimes the water came from the air.

That’s why we first determine where the moisture is actually originating.

Drain?

Coil?

Pan?

Refrigerant line?

Duct?

Cabinet condensation?

Once we know that, the solution becomes much clearer.

On this Palm Coast service call, the air conditioner wasn’t broken.

It was cold.

The garage was humid.

And somebody kept opening a roughly 16-foot-wide hole to Florida.

Sometimes the best HVAC accessory is the garage-door remote.
