Your AC Evaporator Coil Is Leaking. Now What?

What an evaporator coil does, why coils fail, what replacement actually involves, and when replacing the coil makes more sense than replacing the entire air conditioner.

“Your evaporator coil is leaking.”

That’s one of those HVAC diagnoses nobody particularly wants to hear.

Because unlike:

Your drain is clogged.

Or:

Your capacitor failed.

A leaking evaporator coil usually means we’re talking about a more substantial repair.

And shortly after hearing:

“The coil is leaking,”

the homeowner usually gets hit with the next question:

“Should I repair the coil or replace the entire AC system?”

Good question.

Unfortunately, there isn’t one answer.

Sometimes replacing the evaporator coil makes perfect sense.

Sometimes putting thousands of dollars into an old system makes absolutely no sense.

And sometimes?

We’d like to actually prove the coil is leaking before discussing either one.

First: What Is an Evaporator Coil?

Your air conditioning system doesn’t actually “make cold air.”

It moves heat.

On a typical split-system air conditioner or heat pump, the evaporator coil is located inside the indoor portion of the HVAC system.

During cooling operation, refrigerant enters the evaporator coil at a low temperature and pressure.

Indoor air moves across the coil.

Heat transfers from the air into the refrigerant.

The refrigerant absorbs that heat.

And the blower sends the now-cooler air back into your home.

So when your AC is cooling:

The evaporator coil is where heat gets removed from the indoor air.

Pretty important piece of equipment.


Why Is the Evaporator Coil Wet?

Because your air conditioner is also removing moisture.

Warm Florida air contains a lot of water vapor.

When that warm, humid air passes across the cold evaporator coil, moisture condenses on the coil.

It’s basically the same reason a cold drink sweats outside in August.

That water falls into the drain pan and leaves the house through the condensate drain.

Which means your evaporator coil spends a significant portion of its life:

Cold.

Wet.

Surrounded by air.

And in Florida, it does this a lot.


What Does It Mean When an Evaporator Coil “Leaks”?

Usually we’re talking about a:

Refrigerant leak.

The evaporator coil contains refrigerant tubing.

If that tubing develops a leak, refrigerant can escape from the sealed refrigeration system.

Depending on the size and location of the leak, the system may continue operating for some time while gradually losing refrigerant.

Eventually, performance can suffer.

You may notice:

Reduced cooling.

Longer runtimes.

Higher indoor temperatures.

Ice on the evaporator coil or refrigerant piping.

Changes in refrigerant pressures.

Changes in superheat or subcooling.

Or the system may eventually stop cooling effectively altogether.

But here’s something important:

“Low refrigerant” does not automatically mean “bad evaporator coil.”

The refrigerant went somewhere.

Our job is to determine:

Where?


Refrigerant Doesn’t Get Used Up

Your air conditioner isn’t supposed to consume refrigerant like your truck consumes gasoline.

The refrigerant circulates through a sealed system.

If the system is properly charged and doesn’t leak, we shouldn’t need to keep:

“Topping it off.”

So if an HVAC system repeatedly needs refrigerant?

There’s a reason.

Maybe the evaporator coil is leaking.

Maybe the condenser coil is leaking.

Maybe there’s a leak at a fitting.

Maybe there’s a problem at a service valve.

Maybe there’s a leak somewhere in the refrigerant piping.

Maybe someone previously worked on the system and created a problem.

Or maybe the charge was simply incorrect in the first place.

Diagnose first.


How Do You Know the Evaporator Coil Is Actually Leaking?

This matters.

Because:

“It’s probably the coil.”

is not the same thing as:

“We found the leak.”

Depending on the situation, technicians may use:

Electronic refrigerant leak detectors.

Soap bubbles or leak-detection solution.

Visual inspection.

Pressure testing.

Other diagnostic methods.

Sometimes a leak is obvious.

Sometimes it isn’t.

Sometimes we can identify the exact location.

Sometimes we can narrow the problem to a particular component.

But before recommending a major repair, we want enough evidence to support the diagnosis.

Because evaporator coils aren’t free.

And neither are air conditioners.


Why Do Evaporator Coils Fail?

There isn’t one universal reason.

Coils live in a pretty hostile environment.

Remember:

Cold.

Wet.

Airflow.

Condensation.

Chemical exposure.

Years of thermal expansion and contraction.

And occasionally an installation environment that isn’t particularly kind.

Possible causes of coil failure can include:

Corrosion.

Manufacturing defects.

Vibration.

Mechanical damage.

Formicary corrosion.

Chemical exposure.

Age.

Or another failure in the tubing or joints.

Sometimes a coil lasts a very long time.

Sometimes it doesn’t.

HVAC equipment did not receive the immortality option.


What Is Formicary Corrosion?

You’ll occasionally hear this term when discussing copper evaporator coils.

Formicary corrosion is a type of microscopic corrosion that can affect copper tubing.

The corrosion can create extremely small tunnels or pinhole leaks in the copper.

It’s sometimes associated with organic acids and environmental contaminants.

The annoying part?

The leak can be tiny.

Which can make diagnosis considerably more interesting than seeing a giant hole in a pipe.

Modern coil construction has changed over the years, and manufacturers use different materials and designs in an attempt to improve reliability and corrosion resistance.

But no coil material is completely immune to failure.


Can You Repair a Leaking Evaporator Coil?

Sometimes a refrigerant leak can technically be repaired.

The better question is:

Should it be?

That depends heavily on where the leak is.

A leak at an accessible connection is very different from a leak buried inside the fin pack of an evaporator coil.

If the tubing itself has developed multiple areas of corrosion or a leak in a difficult location, replacing the coil is often the more appropriate repair.

We don’t want to perform a heroic surgery on one microscopic hole only to discover another one six inches away next month.


What Does Evaporator Coil Replacement Actually Involve?

Replacing an evaporator coil is considerably more involved than swapping a capacitor.

The refrigeration system has to be opened.

Depending on the installation, the process may include:

Recovering refrigerant as required.

Disconnecting the existing refrigerant piping.

Removing the failed coil.

Installing the replacement coil.

Connecting the refrigerant piping.

Replacing or properly handling metering components as required.

Pressure testing.

Evacuating the refrigeration system.

Verifying the system holds vacuum appropriately.

Charging or adjusting refrigerant as required.

Checking drainage.

Starting the system.

And verifying system operation.

The exact process varies by equipment and installation.

But:

This is sealed-system work.

We’re opening the refrigeration circuit and then putting it back together correctly.


Why Can an Evaporator Coil Replacement Cost So Much?

Homeowners sometimes see:

COIL

and think we’re replacing a metal box.

The coil itself may be expensive.

But the repair also involves skilled refrigeration labor.

We’re not just:

Unplugging old coil.

Plugging in new coil.

The refrigeration system has to be properly opened, repaired, sealed, pressure tested, evacuated, charged as necessary and commissioned afterward.

There may also be:

Refrigerant costs.

Nitrogen.

Brazing materials.

Filter-driers.

Drain modifications.

Sheet-metal work.

Permitting requirements depending on the work and jurisdiction.

Accessibility issues.

And labor.

If the air handler is sitting beautifully in a garage with plenty of room?

Great.

If it’s buried in a Florida attic behind a truss, three feet beyond the place where human beings were apparently intended to travel?

Different Tuesday.


What If the Coil Is Under Warranty?

This is another area that confuses homeowners.

Parts warranty does not necessarily mean free repair.

If the evaporator coil is covered by the manufacturer’s parts warranty, the manufacturer may provide the replacement coil according to its warranty terms.

That doesn’t automatically mean the manufacturer is paying for:

Diagnosis.

Labor.

Refrigerant.

Shipping.

Warranty processing.

Materials.

Recovery.

Installation.

Or other associated costs.

Some systems may have additional labor coverage.

Others don’t.

That’s why we separate:

PART WARRANTY

from:

TOTAL REPAIR COST.

A “warranty coil” can still involve a significant repair bill.


Do I Have to Use the Exact Same Coil?

The replacement coil needs to be appropriate for the HVAC system.

That doesn’t always mean the exact same physical model number depending on superseded parts and manufacturer-approved replacements, but we don’t just grab:

“A three-ton coil.”

and shove it into the air handler.

Equipment matching matters.

Capacity matters.

Metering matters.

Refrigerant matters.

Manufacturer requirements matter.

And system performance matters.


Should I Replace the Coil or Replace the Whole AC System?

Here we go.

This is the actual question most homeowners are trying to answer.

And there is no universal:

If repair exceeds $X, replace the system.

We look at the whole situation.


How Old Is the System?

Age matters.

A leaking evaporator coil on a relatively young system can be a completely different decision from a leaking coil on a 15-year-old system.

If the equipment is otherwise in good condition and we can reasonably repair it?

Repair may make perfect sense.

If the system is near the end of its expected useful life and we’re considering a major sealed-system repair?

Now replacement deserves serious consideration.

Not because:

“Your system is old, buy a new one.”

But because we need to consider what you’re putting the money into.


What Condition Is the Rest of the System In?

This matters just as much as age.

What does the condenser coil look like?

How does the compressor sound and operate?

What condition is the blower in?

What does the electrical system look like?

What’s the condition of the cabinet?

How is the ductwork?

How is airflow?

Is there significant corrosion?

Are there other known problems?

If everything else looks good?

A coil replacement becomes easier to justify.

If we’re staring at:

A leaking evaporator coil.

A heavily corroded condenser.

A questionable compressor.

A failing blower.

And ductwork held together by hope?

We should probably discuss the whole picture.


What About Beachside Systems?

Now we’re speaking Florida.

Salt-air exposure can dramatically change how we evaluate older HVAC equipment.

A system near the ocean can experience substantial corrosion much earlier than similar equipment farther inland.

If we’re considering a major evaporator coil repair on heavily corroded coastal equipment, we have to consider the condition of the outdoor unit too.

You may have a perfectly legitimate repair available.

But spending thousands repairing one half of a system while the other half is dissolving beside the Atlantic may not be the financial decision we’d make with our own money.

What Refrigerant Does the System Use?

This can matter too.

Older systems may use refrigerants that are increasingly expensive or less practical to support.

Newer equipment uses different refrigerants and has different service considerations.

The refrigerant alone doesn’t automatically determine:

REPAIR

or:

REPLACE.

But it’s one piece of the decision.

A major sealed-system repair isn’t evaluated in isolation.

We’re looking at the entire system and the likely future cost of ownership.


What If Someone Says, “Just Add Refrigerant”?

Maybe.

Temporarily.

There are situations where a homeowner understands the system is leaking and makes an informed decision to add refrigerant rather than immediately perform a major repair.

But:

Adding refrigerant does not repair the leak.

If refrigerant escaped once, there’s no reason to assume it suddenly changed its mind.

How quickly the system leaks matters.

The age and condition of the equipment matter.

Repair cost matters.

Replacement cost matters.

The homeowner’s situation matters.

Does a Leaking Coil Mean I Need a New System?

No.

And this is important.

An evaporator coil is a replaceable component.

A failed coil does not automatically condemn the entire HVAC system.

Sometimes replacing the coil is absolutely the right repair.

Why Didn’t We Replace the Entire System?

Because:

A failed component doesn’t automatically mean a failed system.

That’s one of the biggest principles behind how we approach HVAC repairs.

The question isn’t:

“Can we sell a replacement?”

The question is:

“Does repairing this system make sense?”

In this case, it did.

Another system may be different.

If the equipment were much older, heavily corroded, using an older refrigerant, suffering from multiple additional failures or otherwise approaching the end of its useful life?

Our recommendation could change.

That’s why HVAC repair decisions should be based on:

The actual equipment in front of us.

Not a sales script.


What If Another Company Says I Need a New System?

Get the diagnosis.

Ask:

Where exactly is the leak?

How was it confirmed?

Is the coil available?

Is the coil under warranty?

What’s the complete repair price?

What condition is the rest of the system in?

What is the replacement alternative?

Then decide.

Don’t Replace a Working Air Conditioner Just Because One Part Failed

This is another thing worth saying.

Air conditioners:

Break.

They’re machines.

A failed capacitor doesn’t mean you need a new air conditioner.

A failed motor doesn’t automatically mean you need a new air conditioner.

A failed control board doesn’t automatically mean you need a new air conditioner.

And:

A failed evaporator coil doesn’t automatically mean you need a new air conditioner.

Eventually, repair stops making financial sense.

Absolutely.

But the existence of a repair does not automatically mean you’ve reached that point.

We’d rather evaluate:

Repair cost.

System age.

Condition.

Warranty.

Refrigerant.

Other known problems.

Replacement cost.

And how long we reasonably expect the repaired equipment to remain useful.

Then let the homeowner decide.

If repairing the equipment makes sense, repair it.

If replacement makes more sense?

We’ll tell you that too.

But we don’t think a homeowner should be pushed into replacing an entire HVAC system simply because a substantial repair appeared.

Then compare:

REPAIR

versus:

REPLACEMENT.

Sometimes replacing the system is the smarter long-term decision.

Sometimes replacing the evaporator coil is.
